the drawing shows a radius for the 2 1/2" face, but it doesn't list what that radius is!
Also, how critical is this part, in terms of making sure that the face that attaches to the fuselage is aligned correctly and in the right spot? It seems like there's a lot of opportunity to screw this up if the fuse attachment is critical in any way.

Just get the radius close to the drawing (I know it's half scale, but close is pretty easy to eyeball). The only thing that is critical about the radius, is making sure you have at least a half inch edge distance from the center of the bolt hole (which you will drill LATER). I didn't read far enough ahead to know that, but I had almost 3/4", and didn't plan for it.
As far as alignment goes, just get it close to square. You will have some wiggle room with the F-796A bracket that it attaches to, and how it attaches to the fuselage.

square to what though? It looks like it needs to be square to the up and down "dips" in the rib... I dunno how else to describe what I'm talking about, but do you follow me?

Shape it to match the inside of the rib and place it on the rib so that the vertex of the angle is parallel with the corrugation in the rib.

One other thing you may already know, if so then disregard....
The plans aren't clear about when to rivet the T-405 in place. If you attach it to the rib before you rivet the rib to the tank skin, you'll have a hard time setting the skin-to-rib leading edge rivets.
At the suggestion of someone in Van's tech support, I waited until after riveting the ribs to the skin to rivet the T-405 and T-410 doubler to the ribs. It was a pain, but was easier than hogging out those beautiful T-405s to get a thin-nose squeezer set in for the leading edge rivets.
